What Motor Online Testing Is

Online testing means assessing a motor while it is energised and running under normal operating conditions. Unlike offline testing –  which requires the motor to be de-energised and disconnected – online testing uses specialised instruments to measure parameters that reveal the motor’s internal condition while it continues working.

It is not a replacement for offline testing. The two approaches complement each other. Offline testing gives you a detailed electrical picture of the motor’s insulation and windings. Online testing gives you a periodic or continuous view of how the motor is actually performing under real load –  and it catches certain fault types that only appear when the motor is running.

The Key Measurements in Motor Online Testing

Motor Current Signature Analysis (MCSA). By analysing the pattern of the motor’s supply current using specialist equipment, technicians can detect faults in the rotor, stator, bearings, and connected mechanical load –  without touching the motor or interrupting its operation. Broken rotor bars, air gap eccentricity, and developing bearing faults all produce characteristic current signatures that trained analysts can identify.

Vibration Analysis. Vibration monitoring while the motor runs reveals mechanical faults –  bearing deterioration, shaft misalignment, rotor imbalance, and looseness in the mounting or coupling. It is one of the most widely used predictive maintenance tools in industrial facilities because it is non-intrusive and gives early warning of mechanical problems before they cause bearing failure or winding damage.

Thermal Imaging. A thermal imaging camera scans the running motor and its electrical connections for abnormal heat patterns. Hot spots on terminal connections, overheating in specific winding areas, or uneven temperature distribution across the motor body all indicate developing problems. Thermal imaging is fast, completely non-intrusive, and can cover multiple motors in a single visit.

Power Quality Analysis. This measures the quality of the electrical supply reaching the motor –  voltage balance between phases, harmonic distortion, and supply fluctuations. Poor power quality causes motors to run hotter, draw excess current, and deteriorate faster than they should. Identifying and correcting a power quality issue upstream can extend motor life significantly across an entire facility.

What Online Testing Catches That Offline Testing Cannot

Because online testing assesses the motor under real operating conditions, it detects faults that simply do not appear in a de-energised motor.

Broken rotor bars, for example, only produce symptoms when the motor is running under load –  they are virtually undetectable in an offline test. Bearing faults caused by misalignment show up in vibration data while running but leave no trace in electrical tests carried out at rest. Power supply problems that affect motor performance are only visible when the motor is connected and drawing current.

This is why facilities with critical motors benefit from both approaches –  offline testing for a detailed electrical health check, and online testing for performance monitoring between offline intervals.
